TopCat - thanks for the lead. I will check my light switch again this week. I've managed to switch to high beams and back couple times over the weekend and it worked fine without blowing the fuse. I will definitely check solder connections.

Ray - upgrading my fuse box is something on my to do list. I will check what tools I have at work - I work in the shop and we do some electrical stuff. I will let know if I might need that tool and thank you for your offer.

Mike - I will try to measure the load on LED light and my old regular headlight as I will be installing my Windjammer this week. It would be nice to have that info just for the record.

I am currently battling fuel leaks - this morning my right petcock's base gasket started to leak (I did find the right o-ring). On Saturday I've learned when fuel light comes on that I have exact 10 miles left to go my Special.

I got a truck lite and it flickers a bit at idle. Then flickers wildly at idle on high beam. Also flickers in time when the blinker is on only at idle. Otherwise it is great, lol.

I have not noticed any light flicker at low and high beams. I have checked my light switch for loose connections and I put dielectric grease into it. It shifts much smoother now and no fuses were blown yet. Unfortunately a gasket for sending unit [low fuel sensor thermistor] in my fuel tank started to leak and I had to pull of the tank to fix it. I was able to use gasket material (AutoValue) to cut in slightly larger shape than the original gasket and it sealed nicely - no leaks and it appears to be fuel/gasoline resistant.

Ray - I do have similar tool at work and I've found some scrapped fuse panel at work. However I might order a smaller fuse panel/box from Waytek.

Dan - how do I replace headlight in Vetter Windjammer? Is it just pops out? I am planning to put on my Vetter this week and I am missing all the hardware. A quick trip to Fastnall should take care of it

The vetter has a plastic bucket with "chrome" ring. There is a detent on the bottom(IIRC) that you need to depress and the turn the chrome bezel. The headlight I used was a perfect fit, and I expect yours should be too.

I would like to give an update on my situation. Since I've checked my high/low beams switch and by-passed LRU and kept glass tube fuses (I've replaced them with new ones and I am going to upgrade to 'normal/modern' fuse box ASAP) the following was observed:
              - no low beam LED light flicker
              - no high beam LED light flicker
              - no blown fuse when switching between low and high and back.
              - 350 miles test ride to confirm it (Interstate/rain/early morning/night)
So everything is working well (I will never take off my Windjammer IV - it's so nice for long trips and LED headlight is a direct fit). I will continue to ride as much as I can for now before it gets too cold and then I'll do the fuse box and many many other things on my XS list.
Thank you for advice and information.

An update: almost 1 year later and couple thousand miles after I've run into my LED headlight problem again. Everything was working fine and I had my reserve headlight unit disconnected with wire jumper as mentioned previously. However when I was rerouting my throttle cable all of sudden my headlight went out. I am back to same issue: dummy headlight light on the dash half way lit, headlight is half way powered and when I switch to high beams the headlight doesn't make any light at all. What could it be now? I suspect it could be the headlight relay. I've checked the jumper and fuse - all good. I'd appreciate any suggestions. Thank you

Problem solved: the actual LED headlight is faulty. High beams burned out on it and low beams are too dim. I am putting back original Koito Halogen for now.
