When it us cool, put two more seperated spots down and repeat the process. As long as you don't get the tube too hot to touch, you won't get any heat shrinkage. After it is filled, grind and sand smooth.
A time consuming process, but one way of doing it.

This is how I filled the deformations on my luggage rack I made for Galaxy. I had heated and bent 3/4" square tubing to about a 2" radius, but the bends deformed. Like CZ said, it will take some time, patience, and grinding. I kinda feel like I'm making a sculpture when I resort to these methods.

      Hey RichV,

If you're NOT in too much of a hurry, I have both a simple tig welder as well as a lincoln 135 wirefeeder that I can set to a fairly low power that can allow some "gentle" tacking onto the frame tubes. The Tig takes 220, but the wirefeeder only needs 110. I'll have some free time during the Christmas Holiday week, and could take a trip up there with my Toys and we can play with them to see what we can get done...if you're still wanting to try to get it POWDER COATED vs. painted. Let me know!

Thanks T.C. for the offer. I'm probably going to go with the paint job and maybe do it myself. That said, I may not do anything for a while and would like to give the welding a shot.

I have 220v/20a in my shop so that's not an issue. Powers the heater and has a standard 220 plug. One of my future projects is to add another 220 circuit and another 110. I pop breakers when I have too much going on at the same time.

We can talk again later in the month.
