Unfortunately the gear dogs are worn and need repair. I went through the same thing when I recently repaired a second gear problem.
I repaired the second gear on a secondary shaft from another engine and didn't look close enough at the first gear dogs.
Got practice 2 weekends in a row pulling the tranny apart. Fix 2nd gear too while you rin there and check the others thoroughly.Greg

Yep, the symptoms sound just liek the ole' gear slipping problem. Dremel is your friend...Really!
Definitely dremel 2nd and 5th while your in there. It is very uncommon for the rest of the gears to be effected, but look any way, You would hate to find out you missed one after you get it all put together!Life is what happens while your planning everything else!

If all the stars align and the shaft goes back in, for a first timer doing it, I would allow all of a Satruday and half a Sunday to button up all the case covers and such. Heck, I spent 3-4 hours just scraping the bloody gasket material off the shift side cover, it is a PITA to get to tucked in behind the timing cover and the middle drive and frame and such.Life is what happens while your planning everything else!

Don't just slip them in there, go ahead and rework the dogs and slots. Also, do the washer swap on 2nd gear.
You really don't want to do it twice.Greg
