Try doubling up on the gaskets.

Did you make sure you got the old gaskets out first? They can look about like part of the head sometimes.

Russ had one leaking on his stock exhaust on the Navy Bike when we went to Minnesota last year. It wouldn't seal with a single gasket but he doubled it up and it's still working fine as far as I know.

Mine are doubled. Actually added the second set at Russ' place a couple years ago. No problem since.

On some bikes I use Permatex Ultra high heat to seal up the exhaust systems. But I have never needed anything on the XS11 and I have to pull the exhaust every time I change the oil filter! On top of that the exhaust gaskets are at least ten years old.

You might want to look real closely at the alignment of the pipes and how flat they sit on the exhaust spigot. You may need to file the ends if the exhaust, but often a misalignment can be fixed with a different exhaust bracket that holds the pipes at a better angle.

Take some time and look at yer system with a critical eye. You may find something else. Let us know what ya find.

Be glad yer exhaust is easier to work on than this guy's machine...
