I had to take my ignition apart to get a new key cut, upon resembling I blew a fuse. I replaced the fuse and now it will not start. when I switch it to the on position no lights on gauges, but when I move to the other position lights turn on. I will try to trace out other fuses or whatever may have happened in the morning. I wanted to check and see if anyone my have a idea of what I may need to check.

First question is, do you still have the glass fuses? If so change out to an ATC fuse block. The glass fuse holders get brittle and brake all the time.
TC here sells the fuse black and connectors for I think $11 or you can go buy the individual holders either works.Nathan

Which fuse blew?
I don't know how far you went when you opened up the ignition switch but you may have reversed the contact plate inside the switch or put back it together a little crooked and one of the wires is shorted to the switch body.-- Scott

I don't really know the fuse layout for the XJ but that was probably the Main fuse that blew.
It's almost the ultimate in irony coming from me but, "Don't get frustrated with the electrical system!" It can make things worse; you will have to replace expensive stuff; you can get killed if you do it wrong!
Relax, enjoy your evening and take your time tomorrow when you have a clear head.-- Scott

That is really wierd and I hope it is a different layout, the one below the fuse box on the XS series is the auxillary fuse. Should not have interfered with the bike running really.
If you took the cylinder out and put it back in, it can go in in the wrong direction and get things pretty goofy. But still, should not cause fuses to blow.
If you pull the headlight out and disconnect the switch from the harness, you can jumper around the switch to see if it is in the switch or the wiring on the bike.Life is what happens while your planning everything else!

It sounds to me like something is shorted in the iggy switch. I'd say take it back apart and follow the instructions for re-assembly to a tee. Also keep an eye open for chafed wires or broken solder points.1980 XS850SG - Sold

I got my ATC fuse block from NAPA, part number NW 785136.
Go to napaonline.com, do a search for that part and you can see a picture of it.
As far as the ign switch goes, I eventually got tired of having to turn it on and off 5 or 6 times to get the electrical system to stay on just to have it cut out on me while riding. This after taking it apart and cleaning the contacts (that only worked for about a month).
I bypassed the offending gremlin with a toggle switch located behind the right side cover and now have a nifty little LCD clock on the former keyhole. Looks cool.'78 E "Stormbringer"

You're right though: flashy LEDs and a device that goes "Ping!" would be way cooler than a toggle switch!-- Scott
