One "Tool" that my parachute rigger buddy had in his collection for shaping was an electric knife. Probably can be had for $5 at any thrift store.

I know this thread was originally about the covers, so sorry of I hijacked. oh, if you do this, while you are at Wally world, pick up a can of 3m super 77 adhesive. you'll need it to stick everyting together. Oh, I used my electric orbital sander to try and smooth things up... that worked, but didn't work great. Don't know what else to recommend for shaping.
