Hey DB,
Thanks for trying. But I had thought about taking the bad one off, and then cutting it off and weld on a universal one, but the manifold one has all of those other special connections, O2 and EGR and such! SO...like Greg says, will be biting the bullet and shelling out $$ for a new one!

Update: Success!!
Hey folks,
Just an update to this endeavor. I finally received the PaceSetter header/Cat combo from the second supplier...Auto Parts Warehouse, but had to go on my education trip to Vegas. Sorry Ken, but I didn't have any real spare time to check in with any fellow Xsives while there, we went to classes from 8 till 4 every day! Then I had to be an escort to the 3 other coworkers...did I mention they were all women...as they/we explored the Vegas Blvd. Strip, hotels, casinos and such!
Got back to home after a RED EYE flight Monday/Tuesday AM. Got home around 10am, unpacked and then took a few hours nap. Got up, ate lunch, and then dove into my project around 2pm. Here are a few photos since we all love photos!
Here's the Xterra up on both a ride up ramp on the right side, and then a jackstand on the left so I could remove the wheel to get access to the header/cat via the wheel well!
This is the view thru the wheel well, the header/cat is already removed. What was funny was I didn't see/find a gasket??
Here's the old header/cat combo with the heat shields removed...one little 6mm bolt broke off, but the rest still were able to be unscrewed, along with the O2 sensors and header nuts with an ample application of PB Blaster!
And this is the new header/cat with gasket, all of the heat shield mounting holes were there EXCEPT 1, but that shield had 2 other bolts holding it on, so I wasn't worried about the 3rd one!
I had to disconnect the lower exhaust section that also had a second cat/conv on it from the final muffler section before I could get the header to position and line up with the lower section. It came with new header to collector studs/nuts as well. Got done around 8pm some 6 hours later. Then drove it to work and back home with the SES/CES Light still on, but the second day drove to work, and when I got ready to leave work the SES light was OUT! I drove up to Toano to pick up the bike lift from RichV, and then came home. Dropped the SUV at the inspectors last night, and picked it up this afternoon with a PASSED inspection sticker, so I'm good for another year!
A question about torque wrenches. I had an old Snap On unit I had gotten a few years ago as a nice GIFT from a coworker as part of a cache of FREE tools that her recently deceased father had left behind! It wasn't until after I had tried and tightened the header bolts to a fair amount of tightness that I realized that the torque wrench wasn't clicking! I inspected it closer, and then saw that the clicker mechanism seemed to be broken/sprung!? I could pull it to the clicked position and it would STAY there and not click spring back to the no-torque position! I then got out my manual lever/beam torque wrench and loosened and then retorqued them to the proper ~25 ft/lbs value!
SO...my question is: Does Snap On have the same LIFETIME type replacement warranty that Craftsmen/Proto tools have? If so...then how would I go about getting it replaced/exchanged????
Finally, some BIKE stuff: My education trip was for Ophthalmology Specialists, doctors, nurses, technicians, etc., and here are a couple photos of a custom bike that a diagnostic company had made....note the eyeball theme!

Snap On does have a lifetime replacement warranty on hand tools unless they are military/government tools. If they have a government part # they won't warranty them. Call or catch up with your local Snap On tool truck.Greg

torque wrench
Glad to hear the converter fit ok and passed inspection. I think the Snap on torque wrenches only have lifetime warranty on the head if anything, They may have a "flat rate" repair fee though...1980 MIDNIGHT1100 RIDER.
