Can cut top out of a sheet of medium density material. Smooth and takes a beating and will last well. Navel high or thereabout is a good general rule of thumb for a stand at bench, or about the same height as the "workbench" at the local watering hole'78 E "Stormbringer"

Set the bench top height so as to put the vise jaws at the exact level of your bent elbow when you are standing upright.

Bench height should be tailored to the individual. You should be able to work comfortably while standing without bending your back, and without overstretching to get to the other side. Set up some boards on some drums or similar and experiment to get a height your comfortable with.1980 SG. (Sold - waiting on replacement)

When I was in rehab for a low back injury I was instructed to set up working surfaces like this. It has worked well for me.
While standing in a comfortable stance with elbows bent so your arms are parallel to the ground, measure from the elbow to the ground and subtract 2 to 3 inches. That will work out to be a good working height for your bench top. Much lower then that and your low back will get sore. Much higher and you will be hitting your elbows on the bench. My bench is 37.5 inches high. My elbows are 42 inches off the floor when my arms are bent as described. It's not about how tall you are, it's how high off the floor your elbows are.

That is interesting Rob. I know when I used to build golf clubs that most folks finger tips are about 27" IIRC from the floor. No matter how tall or short, 90% of the time that measurement will be the same.Life is what happens while your planning everything else!

MDF and masonite
Use a double MDF top glued together to make it 1.5" thick and spray glue a piece of masonite on it as a replaceable work surface. You could also glue the MDF to plywood.
The double MDF is strong - my vise is mounted in it and I beat the crap out of it without any sign of weakness.
