Decided to save a bit of money by building my own wire harness. Is 16 gauge big enough for everything except the main power wire?

The fuse sizes are typically, three tens, a twenty and a thirty for the main. So wires should be sized to that I would say.

Oh and BTW, regarding your saying about those who have laid it down and those that will, worth noting is that belonging to the group that has, does not exclude you from those that will!! DAMHIKIJK

MOST of the "original" wires are 18 Gauge! I think the battery is a 10, maybe an 8. The MAIN wires are 14 from the alternator, and I think 14 also for the "main". You need to remember that most of the wires are only 3' long, so you can go DOWN one size or two over a car.

But the wiring on these also isn't known for being particularly good either...

The main feed and to/from the ignition switch should be a 10 or 12, the alt can be 14, everything else can be 16 except the battery/starter cables which shouldn't be smaller than 6, preferably 4.

I know this is an older thread, but I haven't found this info anywhere else. Since I'm about to disect the harness I thought I'd share a place that seems to have a good deal on wire.

Every other place I've tracked down so far wants a minimum length of 100' if not 250' This place has what they call 'thrifty spools' in smaller lengths. Shipping seems pretty reasonable as well.

          Hope that helps someone.

Here's a source with a better selection (more colors, even with tracers) and cheaper prices... http://riwire.com/

              Nice, thanks Steve!
Just spoke with a really nice lady on the phone. It sounds like an order under $75 ships to Michigan for about $13, so that's about average. They'll do a 10' minimum length, which is about perfect. Great find!

                Hi Kronk,
I doubt you'll save money over getting a good used harness from Andreas and building an exact replacement from scratch will be a real hassle.
But you gotta do what you gotta do to get the bike running, eh?
What you can do is "simplificate and add lightness"
While the XS11 harness is thicker than a hog's replicating probe, my ol' BSA works just fine with only seven wires.
OK, ten if you need signals.
Toss all those mystery modules and go for a minimalist harness with wires at least one gauge fatter than the ones Yamaha used.

                            Kronk,
If you're going to build the harness from scratch I would seriously consider using marine grade tinned wire. It's designed to withstand not only the elements but extreme vibration.
